My cosplay buster sword Insulation foam is your friend xD. i had a better one i was making that involved spraypaint and bondo..i kinda made a mess of it. The spraypaint ate through the foam, so i went back and used duct tape. the first one that didnt come through, i have dubbed the 'failabuster'. the failabuster was 3 days wasted, while this one was like 45 minutes
